So, I've got some electrical problems on my 2001 warrior. My starter switch at the handlebars doesn't work, nor do the headlights but the kill switch does. It will start when I cross it over at the solenoid with a screwdriver. I tried replacing the key ignition switch but nothing changed. Another thing that seems odd, when the bike is not running my multimeter reads 12.5-12.6 volts at the battery terminals and when it is running it only reads 12.3 or so. Maybe a bad stator? But it seems to me my headlights and starter button should still work until the battery runs down. HELP
 
Sounds like you need to find your starter solenoid energizing wire (start button wire) and make sure its OK. Plus you always should have more (charging voltage) when the engine is running sometimes more than 1V
 
There's a few things that can cause the start button issue.

1 bad main fuse (you can rule this out do to the fact it will run.)

2 bad solenoid

3 electrical connection between the button and solenoid (may be the actuall connections in the switch)

4 bad starter switch itself.

As for the voltage when running, there's a few possible causes there also.

1 at idel the chafing system will not provide much voltage gain at the battery if any. (Rev it up to around 1500-2500 and see if it jumps up a bit, if it does the charging side I'd say is fine just stock which isn't impressive from factory)

2 bad stator (if this is the issue then the voltage normally will drop to around 11v, yours may be just weak)

3 bad rectifier (this normally will kill the battery quickly)

As for the head light issue it's normally a bad connection. Try pulling the handle bar switch apart and cleaning it. Seeing as the bike is close to 13 years old its probably dirty.
