My exhaust header bolt broke off. Any ideas on how to get the stud out? I can't get a good grip on it. I also can't thread on a nut, the threads are messed up. Any suggestions?

have someone who is good with a mig welder build up some weld on whats left... if they just keep spot welding on top of whats there it will give you something to get vice grips on.... also the heat generated by the weld seems to do a good job of cracking bolts loose too...

^ that and soak that baby in some good penetrating spray, should come right out.

i have has them come out easy like that and i have had to take 1 to the machine shop and they got it out

Heat the head up to running temperature in a oven to make it a bit easier, that's called out in the manual. Just don't use a torch, it can possibly warp the head. I would use a welder as mentioned above and then heat the head up before trying to turn them out. The aluminum expands more than the steel, so they won't be in there quite so tight.

im glad you guys like my mig trick... ive seen countless bolts come out like that... i just cant run a mig that well so i have to have my buddy do it ahahaha.... i actually broke one of the bolts that holds the cam chain tensioner.... it was broke like 1/4 inch in there and he had it out in 5 minutes.. beat the hell out of everyother possible solution

Took it to my buddy's house to weld a nut on. He looked at it, clamped a tiny vice grip on it from the left side, and turned it right out. Made me feel like a total turd. On the other hand, fun on four wheels again (well, two most of the time ;-)

If a torch isn't accessibly I bet you could use something like jb weld to do the trick, just clean and apply like threadlocker.
